Damage: Due to minute impurities in the fuel or prolonged high-temperature operation, the clearance between the injector needle valve and valve orifice increases, or carbon buildup on the nozzle head causes the needle valve to stick. This results in poor atomization, fuel dripping, manifested as black smoke from the engine, reduced power, and cylinder knocking.

Repair: Testing must be performed on an injector test bench at a professional fuel injection pump repair station. Check the spray pattern, opening pressure, and return fuel volume. If the atomization cone angle is abnormal or fuel dripping occurs, the injector assembly must be replaced with a completely new one, and pressure calibration performed.

Damage: The solenoid valve at the top of the injector operates in a high-temperature and vibration environment for extended periods. The insulation layer of the coil's enameled wire may age and break, leading to internal short circuits or resistance drift. Symptoms include engine malfunction indicator light illumination, injector drive circuit fault reports, and cylinder misfires.

Repair: Measure the resistance of the solenoid valve. If it deviates from the standard range or is short-circuited to ground, the entire injector assembly must be replaced. The coil cannot be repaired individually; damage to the encapsulation will affect its precise operating characteristics.

Damage: Improper installation or wear due to vibration at the fuel injector return hole sealing gasket or conical surface can cause significant high-pressure fuel leakage from the return system. This prevents the system from building sufficient common rail pressure, resulting in starting difficulties or insufficient high-speed power.
 

Repair: After disassembly and inspection, check the return connector and sealing surface. Minor scratches can be repaired by grinding, but in most cases, due to the soft material, permanent deformation has occurred, requiring replacement of the sealing gasket or return bolt. A torque wrench must be used for tightening, operating at the standard torque.

Damage: Failure of the fuel injector clamping nut or fixing bolt due to prolonged exposure to burst pressure or excessive torque during installation can lead to metal fatigue and fracture. This can damage the combustion chamber seal, causing severe air leakage, a sudden drop in power, and even damage to the cylinder head.
 

Repair: If fracture occurs, use a special tool to remove the broken part from the cylinder head. When installing a new fuel injector, strictly follow the prescribed installation steps and torque sequence, tightening step by step to the standard value, and apply a small amount of anti-seize agent.
