Common faults of fuel injector nozzles include
Wear of the Nozzle Needle and Seat Sealing Surfaces
The injector nozzle's function relies on a perfect seal between a precision-machined needle and its seat. Over millions of cycles, this sealing surface is subject to mechanical wear and cavitation erosion from high-pressure fuel flow. Even microscopic wear can compromise the seal, allowing fuel to "dribble" into the cylinder instead of being cleanly cut off. This post-injection dribble causes incomplete combustion, leading to high fuel consumption, elevated exhaust emissions, and hard starting as fuel contaminates the cylinder between cycles.

Restriction of Fuel Flow by Contaminants
The ultra-fine spray holes in an injector nozzle are highly susceptible to blockage by foreign particles smaller than a human hair. These contaminants enter the fuel system from dirty fuel tanks, failed fuel system components, or during maintenance. A partially clogged injector will deliver an uneven, distorted spray pattern, causing a misfire in that specific cylinder. This results in a noticeable lack of power, severe engine vibration, and white or black smoke, as the unburned or poorly burned fuel from the affected cylinder is expelled.

Needle Valve Fails to Open or Close Freely
The injector needle must move freely and rapidly within its bore. However, it can stick in either the open or closed position due to the buildup of light varnish from fuel, the presence of very fine soot particles that have blown by the piston rings, or minor thermal distortion. A needle stuck open will continuously leak fuel, causing severe misfiring and potentially hydraulic locking. A needle stuck closed will prevent any fuel delivery to its cylinder, completely disabling it and causing a significant drop in engine power.

Damage from Excessive Operating Temperatures
Injector nozzles are exposed to the extreme heat of combustion. Chronic engine overheating, pre-combustion issues, or sustained high-load operation can cause the injector tip to overheat. This can lead to the formation of cracks in the nozzle body, the burning or blisting of the tip, and the accelerated formation of carbon deposits. Thermal damage permanently alters the injector's fuel flow characteristics and spray pattern, necessitating replacement.
